The objective in a plant is isolating a fault without taking more of the line down than necessary, which is a different discipline from residential diagnosis. Thermal imaging, insulation resistance testing and drive diagnostics establish whether the problem is the motor, its supply or its controls before anything is pulled.

Variable frequency drives have become the normal way to run an industrial motor, and they introduce failure modes that did not exist with just a contactor and a starter. A drive faulting on overcurrent, undervoltage or overtemperature is reporting something about the motor, the supply or its own cooling, and the fault code is the beginning of the diagnosis rather than the end of it.

Motor circuit protection is its own subject for a reason. A motor draws several times its running current at the instant it starts, so the protection has to tolerate that surge while still protecting the conductors against a genuine fault. Overload relays sized wrongly either nuisance-trip or fail to protect, and both outcomes are common in equipment that has been modified over the years.

Rewind or replace is the question that decides the cost of a failure. Larger motors are frequently worth rewinding; smaller and more standard ones are usually cheaper to replace outright. What tips it either way is availability as much as price — a motor that can be had from stock tomorrow is worth more than one that is marginally cheaper and six weeks out.

Bearings account for the majority of motor failures, and they announce themselves before they fail outright. Vibration and temperature both rise as a bearing degrades, which is why monitoring either gives useful warning — and why a motor that has become noticeably noisier is worth attention rather than tolerance.

Alignment and mounting are the other cause worth naming, because they shorten the life of everything downstream. A motor misaligned with what it drives puts load on its bearings that they were not designed to carry, and the resulting failure looks like a bearing problem rather than the alignment problem it actually is.

Spares policy is a judgment rather than a rule. Holding a critical motor on the shelf costs money that sits idle; not holding one costs production on the day it fails. Which way that falls depends on lead time and on what the equipment does, and it is worth deciding deliberately rather than discovering during an outage.
